By skill and expertise and a very good TIG welder !When I was doing my city & guild's welding back in the 70s there were some BOC blokes there that could tig weld aluminium foil also razor blades etc
Christ knows how they did it , sheet metal to me is 1/4 " plate!

yes they can do it. valve guide crack fixed for me and push rod tunnel. also crank case main bearing lip which was destroyed. built up and repaired.LASER WELDING

Acadian, just revisiting your knackered head question... looks like an ideal candidate for a squished head conversion !
Dresda used to do this (not sure if they still do). Seager engineering did the head in the pic below with laser welding...

This would open up a whole new ball game if you can get it done this way!Who in the US can do this laser welding in deep tight spaces like a guide bore etc? I need some for building up the intake port floor.
