Just a couple excerpts from a buried reply that clarifies my intent on starting this thread...

I do not intend this as 'why did I buy this POS' rant.
Just wanted a chance to vent (and maybe find solutions) about poor design / cost saving original parts that are driving us nuts - many probably fixable.
I love this (very flawed) machine because I owned a new one when I was young, dumped it (& sold it) too soon, bought efficient Jap bikes subsequently, and always longed for a bike with SOUL!
Now I have one! AGAIN!

OK - I'll start. :D
Having spent more than my share of time mucking around with Amal & PWK carbs / air cleaners in the short time I have had this 72' Roadster, I can easily nominate the air cleaner backplate.
Does it serve any purpose if you never intend to put the original air cleaner on?
I does nothing to hold the battery on the other side.
I see a bunch of tubes running down behind it that would also be more accessible.
Am I missing something that relies on that structure to function?
Ignition switch attachment is easy to move elsewhere.

Factory long John foot stalks to mimic a happy upright puppy posture with old man discomfort to stay that way a long time. Bar choke level expect its so darn cute.

I'd also vote for the sidestand. Impossible to put down using your foot. Other candidates, charging light, master cylinder, little plug for shaver.

Most disliked: The threaded exhaust collars on a '74. Continually tighten them up after a run or they'll loosen and chew up the exhaust threads, as they did on mine. Don't let the head get too hot or that'll exacerbate the problem, which means think twice about high compr. pistons coupled with hot summer riding around town. Oh, but don't over-tighten them with too long of a cheater bar or you'll strip/break something. The safety wire fix may or may not work, depending on how much and how many times you pre-tightened them. :roll:

Maybe so, but it only takes one long road trip to have it fail half way, and then require you to limp back home a couple hundred miles with safety wire holding up the pipe to the head, to make it my most disliked part. Very poor design.

yes I know, some here will cry blasphemy and dumb idea because because

but I have always safety wired my exhaust nuts to the nearest head fins after they are fully tightened

bottom line, they cannot unscrew, and if wired properly, tightly, they ain't gonna loosen up and rattle around destroying the threads, no they will NOT

But if you send the head to me for hard bronze inserts they will stay tight because the thread engagement will be correct. Safety wire could be a good backup but I haven't found it was needed. With the hard bronze you will not damage the threads even when run loose for a reasonable period. And if you can damage them the next repair is free.

Now back to the original question. I would have to say the horn also or maybe the chain oiler. Jim

My wife came on a Norton Rally in the weekend, the Roadster is not a two up bike and she said the seat is too short.
I dislike the brakes and I'm starting to think I won't get Dunlop TT's again.
